Repair-or-replace decisions get made badly for one predictable reason: the person quoting the repair is different from the person quoting the replacement, so the comparison is never apples-to-apples. Our assessments normalize both sides — same scope basis, same duty cycle, same downtime assumptions — so the decision rests on evidence.
The starting point is duty. A crane originally specified as CMAA Class C running today at Class D or E is not the same asset it was on day one — remaining life estimates based on the original service class overstate what you have left. We recalculate the effective duty from your maintenance history, downtime records and operator interviews before we look at any vendor quote.
From there we build three fully-costed options: full repair to like-new-for-purpose, partial modernization (typically controls, drives and safety systems retained on the original structure), and full replacement. Each option carries the same assumptions for installation, tie-in, downtime and residual value, so the finance team can compare them without asterisks.
The output is a written recommendation with a sensitivity table — what changes the answer if downtime cost is higher than assumed, if lead time on a new crane slips, if the runway needs work anyway. That is the document that goes to capital approval, and it is defensible because an independent party wrote it.

These are examples used to frame a repair-or-replace discussion, not universal engineering, regulatory or replacement thresholds. Every crane, application and operating environment must be evaluated individually.
- Original controls (contactor-based or first-generation VFD) with no OEM parts support
- PLC or radio system is end-of-life and no longer supported by the manufacturer
- Wire rope, sheaves or drum grooving are at or approaching replacement criteria
- Structural inspection has flagged fatigue cracking, weld repairs or paint failure over rust
- Effective duty cycle has increased at least one CMAA class above original design
- Unplanned downtime on the crane is becoming material to production
- Lead times for critical spare parts have become difficult to plan around
- The crane no longer fits how the bay is used (capacity, hook approach, span)
- Cumulative repair spend is becoming significant relative to replacement cost
- Operators are working around the crane's limitations with rigging or double-handling

An older double-girder top-running crane serves a critical production line. One supplier has quoted a full mechanical rebuild; another has quoted a like-for-like replacement with an extended shutdown. The owner needs an independent read before preparing a capital request.

- When is an overhead crane worth replacing?
- There is no fixed age. The right signal is the intersection of accumulated wear, controls / parts obsolescence, mis-match between crane and current production, and rising downtime cost. We quantify each of these against the cost of continuing to repair.
- Do you consider partial modernization as an option?
- Yes. Partial modernization — controls and drives while retaining structure — is often the value answer. We evaluate it as a third option alongside full repair and full replacement.
- How do you estimate remaining useful life on a crane?
- We combine the original design service class, the effective duty measured from your production and maintenance data, and the physical condition documented in third-party inspection reports. That gives a range, not a single number, with the assumptions clearly stated.
- Can you rely on the vendor's condition report?
- We read it, but we do not rely on it. Vendor condition reports are frequently written by the same team that would perform the recommended work. We walk the crane ourselves and cross-check against inspection records, then flag disagreements.
- What does a repair-or-replace assessment typically cost, relative to the decision?
- Assessment fees are usually a small single-digit percentage of the smaller of the two capital options. On a decision between a CAD 300k repair and a CAD 900k replacement, the cost of getting the answer wrong dwarfs the cost of an independent read.
